Key characteristics of plastic components in breakfast makers include: **significant temperature gradients across different zones; strict compliance with both food-contact safety and general product safety standards; integration with heating elements, aluminum plates, springs, and PCBs; and exposure to repeated cycles of steam, grease, and thermal fluctuations (heating/cooling).** These components are categorized into three types—food-contact zones, high-temperature zones adjacent to heating elements, and low-temperature exterior/decorative zones—each requiring distinct approaches to material selection, mold design, manufacturing processes, and validation. They cannot be treated the same way as standard polypropylene (PP) storage components.
1. **Wall Thickness and Stress Concentration**
- PP contact components: 1.5–2.0 mm; rib thickness ≤ 0.6t (where 't' is wall thickness), with a root radius (R) ≥ 0.4 mm.
- Glass-fiber reinforced PA66/PPS: 1.6–2.2 mm; these materials are highly sensitive to stress. Screw bosses must have a radius (R) ≥ 0.8 mm, and sharp corners are strictly prohibited. Use embedded brass inserts for screw bosses; self-tapping screws are highly prone to causing cracks after repeated thermal cycling.
- Maintain uniform wall thickness; **avoid abrupt transitions in thickness between the heated side and the non-heated side.** The combination of temperature differentials and differential shrinkage will lead to warping after repeated heating.
2. **Thermal Insulation and Heat Conduction Prevention**
- Incorporate an air gap between the heating aluminum plate and the plastic components, and utilize thermal-insulation ribs; avoid large-area, direct contact between plastic and metal.
- Implement buffer structures between metal inserts (such as embedded brass nuts or screw sleeves) and the plastic. Due to the significant difference in the coefficients of thermal expansion between metal and plastic, direct contact is likely to cause cracking during thermal cycling.
3. **Tolerance Grading (Accounting for Thermal Deformation)**
>
> Important: Engineering drawing tolerances are based on dimensions at room temperature. During mold trials, it is essential to re-measure dimensions **after the parts have cooled down from a heated state.** For PA66, one must also account for dimensional expansion resulting from moisture absorption. - Critical dimensions: Hole spacing for heating element brackets, baking tray guide rails, latch travel, SR (strain relief) cable exit positions, and sealing grooves: ±0.08 to ±0.12 mm.
- General assembly: Housing alignment and guide ribs: ±0.15 to ±0.25 mm.
4. **Weld Line Avoidance**
Weld lines must not be located on: high-temperature load-bearing brackets, guide rail load-bearing surfaces, sealing surfaces, or areas surrounding screw bosses. In environments characterized by high temperatures and the presence of grease, the strength of a weld line degrades significantly, making it prone to fracture.
5. **Oil Drainage and Condensate Removal Features**
Design drainage slopes for oil collection trays and the bottom of the cavity to ensure no "dead zones" (stagnant areas) within the channels. Strictly control flash (burrs) within these channels, as they can trap grease and debris, making cleaning difficult.
## III. Key Points for Mold Design
1. **Steel Selection**
- For food-contact surfaces (PP) and sealing grooves: Use S136 (HRC 48–52) with a mirror-polished finish (Ra ≤ 0.2 μm) and no EDM (spark-eroded) texture.
- For glass-fiber reinforced parts (PA66/PPS): Use NAK80 or SKD61 for wear resistance, as glass fibers can easily erode the cavity; design inserts to be replaceable.
- For cosmetic/appearance parts (ABS): Use NAK80 to achieve a high-gloss finish suitable for painting.
2. **Gate Layout**
- Prefer side gates, submarine (tunnel) gates, or valve-gated hot runner systems. Ensure gates are positioned away from high-temperature load-bearing zones, cosmetic surfaces, and sliding surfaces of guide rails.
- For glass-fiber reinforced materials: Orient the gates so that the glass fibers align with the direction of the applied load. Avoid orientations where fibers run perpendicular to the load direction, as this causes a drastic reduction in structural strength. 3. **Venting (Fiberglass-reinforced parts are particularly prone to issues)**
- PP: 0.015–0.02 mm
- PA66/PPS: 0.008–0.012 mm. Trapped air can easily lead to scorching, exposed fibers, and brittle weld lines.
- Incorporate dedicated venting inserts at the ends of flow paths, around screw bosses, and where multiple melt fronts converge.
4. **Zoned Cooling/Temperature Control (Crucial for breakfast appliance molds)**
Implement independent temperature control for cooling channels corresponding to the cavity areas versus the outer shell areas. **Maintain a temperature differential of ≤±3°C across different zones of the same part**; otherwise, uneven thermal contraction will cause the finished product to warp upon heating.
5. **Ejection System**
Position ejector pins away from flow paths, sealing surfaces, and visible exterior surfaces. For large-area cavities, use an ejector plate to ensure balanced ejection; single-point ejection often leads to localized deformation.
- For PPS and glass-fiber-reinforced PA, increase the draft angle to at least 1.5° to prevent surface scuffing or exposed fibers.
6. **Insert Molding**
Two methods exist for brass nuts: in-mold insertion (high efficiency) and post-molding thermal insertion (offers better precision control and flexibility for design revisions). For glass-fiber-reinforced parts, thermal insertion is preferred, as in-mold insertion often results in poor encapsulation (loose fit).
