Phase 1: Precision Design and Planning

This is the "birth" stage of the mold, and leading manufacturers invest significant effort here, as good design is half the battle.


Product Design and Evaluation (DFM): They don't just start drawing mold drawings; instead, they conduct a thorough evaluation of the client's plastic product design. They examine the product's structural rationality, dimensional accuracy, adequate draft angles, uniform wall thickness, and potential shrinkage compensation. They then provide optimization recommendations to ensure the product design is suitable for injection molding and prevent future defects.


Mold Design (CAD) and Mold Flow Analysis (CAE): These are the core steps. Designers use CAD software (such as UG and CATIA) to create a full 3D mold design, carefully considering the following:


Parting Line: This determines how the mold opens to remove the part, choosing a location that minimizes appearance and facilitates demolding.


Gating System: This includes the main runner, branch runners, and gate. The design must ensure that the plastic melt fills the mold cavity evenly, smoothly, and quickly. Excellent manufacturers prioritize optimal runner cross-section and length to minimize plastic loss and cooling time while ensuring quality.


Cooling System: This serves as the mold's "air conditioning system." The layout of cooling channels directly impacts production efficiency and product quality. Excellent design requires sufficient and unobstructed cooling to ensure uniform mold temperature, shortening molding cycle time and minimizing product deformation.


Ejection System: This determines how the part is ejected from the mold smoothly after cooling. Ejector pins and ejector blocks are strategically positioned, ensuring consistent barb orientation and easy removal from the part, ensuring smooth, unobstructed ejection without damage.


Venting: A channel for air to escape from the mold cavity. Venting grooves are created on the parting surface or at appropriate locations. Their depth must be less than the plastic overflow to prevent trapped air, which can lead to burning or underfill.


Moldflow Analysis: This is the key difference between excellent and mediocre manufacturers. Moldflow Analysis simulates the filling, holding, and cooling processes of the plastic melt within the mold cavity on a computer, predicting potential defects such as weld marks, air pockets, and shrinkage depressions, and optimizing the design before actual processing.


Material Science and Heat Treatment: Select appropriate mold steel (such as P20, H13, or 420SS) based on product requirements (such as production volume, plastic type, and required transparency) and cost budget. For molded parts (such as cores, cavities, and gating systems), material properties must be higher than 40Cr. Appropriate heat treatment (such as quenching and tempering) is performed to increase mold hardness (usually no less than 50HRC) and wear resistance, ensuring mold life.


Phase Two: Precision Machining and Manufacturing

Transforming design drawings into physical objects relies heavily on high-precision machining equipment and processes.


CAM Programming and CNC Machining (CNC): Mold designers or programming engineers convert 3D models into toolpaths that can be interpreted by CNC machines. High-precision CNC machines (milling machines, lathes, and drilling machines) perform rough and finish machining, shaping the mold's basic shape and cavity. Manufacturers striving for extreme precision have stringent requirements for CNC machining, such as tool-spindle concentricity ≤ 0.002mm and flatness of the milling cutter bottom surface ≤ 0.005mm.


Electrodischarge Machining (EDM): EDM is used for deep grooves, narrow gaps, complex curves, or sharp corners that are difficult to machine with CNC. Electrodischarge machining removes metal using discharges from electrodes, achieving extremely high precision. All electrodes use a unified reference, and the actual spark position is compensated based on the machine model's actual parameters.


Wire EDM (Wire Cutting Machining): Primarily used for machining precision holes (such as ejector pin holes and insert pin holes), irregularly shaped through-holes, and sharp corners. Wire EDM offers exceptional precision. Machine accuracy is inspected and calibrated before finishing, using current to compensate for errors.


Precision Grinding: Grinding is performed to ensure parallelism and flatness of the mold plates and precisely control the mold closing height. Accuracy requirements can reach ≤ 0.01mm, and specific finish standards are established for different grinding wheel models.


Phase Three: Meticulous Assembly & Debugging

This is more than just "assembly"; it embodies the spirit of craftsmanship.


Meticulous Assembly: Master moldsmiths meticulously assemble all pre-machined mold components (mold base, cavity, core, ejector pin, slide, etc.) according to the design drawings. They check that the contact, insertion, and parting surfaces are properly milled, that the inserts are securely positioned, and that sliding components (such as slides and lifters) operate smoothly. Oil grooves are also installed.


Cooling and Hydraulic System Testing: During or after assembly, the connected cooling water lines are leak-tested (typically requiring no leakage at 0.5 MPa) to ensure smooth flow. For molds with hydraulic core pulls, the oil lines are checked for unobstructed flow.


Phase 4: Trial & Validation


The mold undergoes its first "live-test" to verify its ability to produce qualified products.


Trial Run and Parameter Optimization: The assembled mold is installed on the designated injection molding machine and a test shot is performed using the designated plastic. Mold engineers systematically adjust injection molding parameters (temperature, pressure, speed, cooling time, etc.) to identify the optimal process window and produce preliminary molded samples.


Precision Inspection and Acceptance: Samples from the trial mold undergo a comprehensive inspection:


Appearance: Check for defects such as missing material, burning, white top, peaking, bubbles, and shrinkage.


Dimensions: Using precision equipment such as coordinate measuring machines (CMMs) and 2D imagers, we inspect key product dimensions to ensure they are within the tolerances specified in the drawings (for example, shaft dimensions have negative tolerances, while hole dimensions have positive tolerances).


Function and Fit: If the product requires assembly, we conduct actual assembly testing to check for misalignment within 0.1mm and any scratching issues.


Based on the mold trial results and sample measurement data, we may fine-tune the mold, polish it (to reduce mold size), adjust the venting grooves, optimize the gate size, and perform other adjustments until we produce a product that fully meets the requirements.
