This is a field that demands extremely high precision, strength, weight, and efficiency, and the injection molding process is significantly different from that of ordinary consumer products.

The entire process follows the same three stages, but each stage has its own unique characteristics.


Stage 1: Pre-molding Preparation

1. Material Selection (This is the most critical decision)

Drone performance is closely related to the material, and the selection process is far more complex than for ordinary products:


Nylon (PA6, PA66), especially carbon fiber-reinforced nylon (PA+CF): This is currently the preferred material for high-end drone frames and propellers. The addition of carbon fiber significantly improves the material's strength, rigidity, and heat resistance, while also inhibiting nylon's moisture absorption and ensuring dimensional stability. This is key to achieving both lightweight and high strength.


Polycarbonate (PC): Offers excellent impact resistance and transparency, and is often used for housings where internal visibility is required or for components requiring high toughness.


PC/ABS alloy: Balances the impact resistance of PC with the processability of ABS, and is often used for structural components such as housings and covers.


Polypropylene (PP): Offers low cost and excellent fatigue resistance, and can be used for internal brackets or packaging where strength requirements are less stringent.


PEEK (polyetheretherketone): Used in aerospace-grade drones, which require extreme high temperatures and high strength, but is extremely expensive.


2. Raw Material Pretreatment (Drying)


Both nylon and PC are highly hygroscopic materials. Strict drying is essential before injection molding.


Nylon (PA): Typically dried at 80-90°C for 4-6 hours, with a moisture content below 0.15%.


Polycarbonate (PC): Drying is required at 120°C for 2-4 hours, with a moisture content of less than 0.02%.


A dehumidifying dryer must be used, and the drying hopper must be directly connected to the injection molding machine's feed port to prevent the raw material from reabsorbing moisture.


3. Mold Preparation


High-Precision Molds: Drone parts require extremely tight tolerances (typically within ±0.05mm). Molds must be made of high-quality steel (such as S136 and H13) and undergo precision CNC machining and polishing.


Hot Runner Systems: Widely used to reduce runner waste, improve injection pressure transmission efficiency, and ensure consistent filling in multi-cavity molds. This is crucial for parts like propellers that require perfect dynamic balance.


Efficient Cooling System: The mold cooling channel design must be optimized to ensure rapid and uniform cooling, reducing part deformation and internal stress, which is key to ensuring dimensional accuracy.


Good Venting: High-speed injection molding can easily trap air. Therefore, appropriate venting slots must be provided on parting surfaces, ejector pins, and other locations to prevent burning and underfilling.


Phase 2: Injection Molding Cycle (High-Precision Control)

1. Mold Closing


A high-tonnage injection molding machine provides stable clamping force.


2. Injection and Holding Pressure


Temperature:


Nylon (PA+CF): Barrel temperatures are higher, typically in the 270-300°C range. High mold temperatures (80-120°C) promote crystallization and improve material properties.


PC: Barrel temperatures are 280-320°C, and high mold temperatures (80-110°C) reduce internal stress.


Speed and Pressure: High-speed, high-pressure injection is typically used to ensure complete filling of complex, thin-walled structures (such as propeller blades) and to replicate fine mold surface details. However, this must be balanced with venting.


Holding Pressure: The holding pressure profile is carefully optimized. Multi-stage holding pressure technology is often used to control dimensional shrinkage and prevent sink marks, especially in ribs and thick walls.


3. Cooling


Sufficient cooling time is required to ensure the part is fully formed upon ejection and does not deform due to ejection force or weight. Uniform cooling is particularly important for carbon fiber reinforced materials.


4. Mold Opening and Ejection


Automated part removal using a robot or manipulator ensures consistent production cycles and prevents scratches or deformation of parts caused by human contact.


Stage 3: Post-Processing and Inspection (Extreme Rigor)

Sprue Removal: When the robot removes the part, the sprue is usually trimmed or punched using a specialized jig. The sprue position requires meticulous attention, especially for propellers, which affect aerodynamic performance.


Post-Processing (Annealing):


Annealing is a standard process for nylon and PC materials, especially those with reinforced fibers.


The part is placed in an oven at a temperature 10-20°C below the material's heat distortion temperature (e.g., approximately 120-150°C for PA66) for several hours, followed by slow cooling.


Purpose: Eliminate internal stress, improve dimensional stability, and enhance chemical and impact resistance.


Mating and Assembly: Some parts (such as gearboxes) may require press-fitting bearings or metal inserts. These subsequent assembly steps must be performed in a dust-free environment.


Full Inspection and Quality Control (100% inspection is common):


Dimensional Inspection: Use a 2D image measuring machine or 3D coordinate measuring machine (CMM) to conduct full inspection or frequent spot checks of critical dimensions.


Appearance Inspection: Check for shrinkage, flash, bubbles, silver streaks, scratches, etc. under lighting.


Performance Testing (for propellers): Dynamic balancing is mandatory. Each propeller is tested on a dynamic balancing machine and polished and leveled to ensure stable flight and minimize vibration.


X-ray Inspection (for high-end applications): Used to inspect for bubbles, cracks, and even fiber distribution.


Packaging: Use anti-static bags or individually compartmentalized packaging to prevent scratches and static dust.
