Reinforcing rib design: The soul. The reinforcing ribs must be scientifically arranged (following the principle of "60% thickness") to achieve maximum rigidity with the least weight and ensure the load-bearing capacity and anti-stepping ability.


Installation points and clips: Design reliable installation columns, screw columns and clips to ensure a firm assembly with the frame and other components.


DFM (Design and Manufacturing Feasibility Analysis) : Analyze the draft Angle, parting line, and gate position to avoid production risks in advance.


Material selection


Preferred materials


PP (polypropylene) : The most commonly used. Low cost, good toughness, flexing resistance (preventing breakage), and light weight. Impact copolymer PP or PP+EPDM (toughened) is usually used.


ABS: It has higher strength, a harder surface and better gloss, and is used in mid-to-high-end vehicle models. However, its cost is higher than that of PP, and its weather resistance is slightly worse.


Reinforcing materials: For components that require extremely high strength, glass fiber reinforced plastics (such as PA+GF, PP+GF) can be used, but this will cause greater wear and tear on the mold.


Additive: UV stabilizer must be added to prevent aging, brittleness and fading during outdoor use. Add color masterbatches to give colors.


Phase Two: Mold Design & Manufacturing

Body parts molds are usually large molds.


Large mold bases and processing: Large gantry CNC is required for mold core processing.


Hot Runner system: Essential. Adopting multi-point hot nozzles for glue injection, balanced filling, reducing flow length and internal stress, and saving raw materials.


Cooling system: The key point. It is necessary to design efficient and uniform cooling waterways, especially in areas with dense reinforcing ribs, to prevent severe deformation caused by uneven cooling.


Exhaust system: Sufficient exhaust slots are provided at the end of the melt to prevent charring and material shortage.


Slider mechanism: It is used to handle the inverted structures such as holes and grooves on the side of the vehicle body.


High polishing/etching: The surface of the appearance parts needs to undergo etching treatment (such as leather texture, orange peel texture), which can not only enhance the texture but also effectively hide scratches and weld marks.


Phase Three: Injection Molding Process

The core of the process lies in ensuring strength and controlling deformation.


Material treatment: PP/ABS must be dried at 80-85℃ for 2-4 hours.


Injection molding machine: A large-tonnage injection molding machine is required (depending on the projected area).


Core process


Mold temperature: A moderately high mold temperature (PP: 40-60℃, ABS: 60-80℃) is adopted, which helps to reduce internal stress and improve appearance.


Injection speed: Medium speed injection is adopted. Too fast can easily lead to high internal stress, while too slow may result in insufficient filling.


Pressure retention: This is the key to controlling shrinkage. Apply sufficient holding pressure and time to compensate for shrinkage, especially at the junction of the reinforcing ribs and the main body, to prevent depression.


Cooling time: It must be sufficient to ensure that the parts are fully set before being ejected to prevent deformation.


Phase Four: Post-Processing & QC

Post-processing


Gate removal: Automatically completed by the mechanical hand.


Annealing treatment (if necessary) : For components with significant internal stress or extremely high dimensional accuracy requirements, annealing treatment can be carried out to eliminate stress and reduce deformation.

Dimensional inspection: Use calipers and three-coordinate measuring machines to inspect the spacing of key installation holes, flatness, etc., to ensure smooth assembly with the frame.


Visual inspection: Check for color differences, shrinkage, burrs, weld seams, scratches, etc.


Performance testing (crucial)


Impact test: Use a heavy hammer to freely fall and impact the underfloor of the vehicle body, simulating trampling or collision, to test whether its impact resistance meets the standards.


Static load test: Apply a pressure far exceeding the weight of a child on the pedal to test its bending resistance and creep resistance.


Fatigue test: Simulate the usage state and conduct repeated loading tests on the vehicle body.


Weather resistance test: Place the sample in the ultraviolet aging test chamber to test its UV resistance and ensure it does not become brittle after long-term outdoor use.
